In the flame spray Gun process, a combustible gas works as the heat source that melts the thermal spray coating material, which may be in rod, wire, or powder form. In a flame spray process acetylene, propane, methyl-acetylene-propadiene (MAPP) gas, and hydrogen gases or sometimes LPG gas is used along with oxygen. In general, switching the nozzle and/or air cap is all that is required to adapt the gun to different alloys, wire sizes, or gases. The rod and wire guns are similar for all practical purposes.

The flame spray gun process is characterized by low capital investment, high deposition rates, and efficiencies, low cost of equipment maintenance, and relative ease of operation. Flame spray gun coatings have lower bond strengths, high porosity, a narrower working temperature range, and high heat transmittal to the substrate than most other thermal spray coating processes.

A flame spray gun process is mostly used for the reclamation of used or out-of-tolerance parts, frequently with nickel-base alloys. Bronze alloys may be diffused (sprayed) for some bearings and seal areas. Blends of tungsten carbide and nickel-base metal alloys are applied for wear resistance. Zinc wire is usually coated on bridges and other structures for corrosion resistance.

In the Wire flame spray gun, the wire or rod spraying material inserted through the center hole of the spraying torch is melted by Oxygen-fuel flare and atomized with compressed air. Compressed air forms a high-velocity jet and sprayed molten metal on the surface of the substrate. Powder Flame Spray Gun

In the powder flame spray gun, the spraying material in form of powder fed into the spraying torch by feed gas through the feed inlet is melted by the oxygen-fuel flame and sprayed on the surface of the substrate. This flame spraying method is used mainly for spraying a fluxing alloy. It can also spray ceramics and plastics as well as common metals. In powder flame spray gun accessories like gun mounting stand, safety wears and flow meter is used to control the process.
